This picture shows what happens when I try to restore the missing PPU drive to one of the empty drives that are outside the pool.

http://wiki.flexraid.com/2012/03/25/how-do-i-add-my-drive-back-to-the-pool-after-re-installing-my-os/

Since you have re-installed your OS and it has assigned new volume IDs to your drives, they must be re-instated.

I see nothing in those logs about a restore attempt or anything of the things posted in the instructions.
You need to stick to a plan and follow through.
Right now, I feel like you are wasting my time.  :(

Brahim.... I appreciate all your help and can tell you that you have not been wasting your time.  The first log file I posted with the steps I provided shows me trying to do a restore on my drive like we discussed.  Logs since then are me trying to restore from my config database abckup that fail for the reasons you just listed above.  I am going to follow the above steps and get back to you shortly.  Again, you have not been wasting your time.  I know you must be quite busy and I wouldn't be on here asking for your help for no reason.

Alrighty Then:

1. All drives are assigned their own drive letters and none have any "Flexraid managed pool" mount points

2. Copied my saved database config file to my C:\ drive so flexraid can find it on start.

3. Started  the flexraid service and cancelled my scheduler operations that attempted to start.

4.  Opened my array to see what is shown in picture #1

5. As per your instructions, I selected DRU #1 from the array and clicked restore/swap out. Picture #2

6. I selected the same drive that is mounted at E:\ from the dropdown, clicked the last option to just swap out the drives.

7.  I was presented with 2 errors as shown in pictures #3 and #4

Continued on next post.

8. After the errors, I repeated the same steps for all DRU's and even though it had errors, the drives were shown as healthy afterward.

9. I used the same steps for the PPU drive and was presented with the error shown in picture #5

10.  After I had completed all steps, with failures, I was left with the array as shown in picture #6.

I have attached my log as well for you to see.  It doesn't show anything from the above steps.

Any Ideas?  what a screw I got myself into!

Good this is what I like to see: instructions being followed. :)

So, it looks like your PPU is not swapping as it still shows up as missing. Right?
Checking something and will be right back.

Correct.  PPu is not swapping and is still missing.

Even though the other drives swapped and are marked "healthy"  there was still errors on the swap as I posted.

I'll be here..... waiting....desperately haha!

Yep.
I took the time to improve a few things and wrote up new wiki instructions.

Upload your flxr.meta file (it is on your PPU drive) somewhere and PM me the link.
We will use a workaround for your case since you are not on the final release build.

Open the status console and watch the FlexRAID.log.

As stated by PM, you should have mounted the PPU first and then refresh the Drive Manager to see it updated.
This restore is now using some of FlexRAID advanced data analysis and recovery logic as it is seeing your data as scrambled (since the proper procedure was not followed).

I sent you another pm stating that after I mounted the PPU, I started the service, and it showed it as missing.  After i hit refresh... nothing happened and it still showed it as missing.....
